Okay, I'm getting confused... or maybe I'm not, but I think I need to...
We got... Rika(?), the girl who talks without spaces from the movie who will play along, we got DM, who ironically is not the DM but will be joining the team, maybe, and we possibly have Pha... er, Phi, who doesn't care for RPGs but fell for DM first sight and will also start playing, probably more long term since it won't be of much use to introduce a 'newbie player' and just keep him for one adventure, I guess...
Right?

While I have a feeling Phil will play Usopp, I can't figure out who D.M. and Rika will play. Not for this adventure at least.

High craft(shipbuilding) eh. That points to either Usopp or Franky, but given the fact that Phil's and Rika's characters are from the same place, likely Usopp.

I think Rika will play Kaya, since she wanted to be a doctor. Also, she has the classic backstory of dead parents. Then changes to Vivi and later to Robin? between Kaya and Vivi she might take Yosaku or Johnny; both suddenly show up and are old friends of Zorro. D.M. could take Jango and wants to introduce him as as grey character who changes to the good guys, but it doesn't work out. He then takes the other of the Johnny/Yusako pair.

Wasn't there some minor doctor in the arc responsible for Kaya's health? I forgot... Not much of an idea for the other, though... maybe a villain? I always liked Black much more than I should I think. He was the first really good villain and I'm sad we never really saw him again.

Not bad, Of the people on it, then i might considder finding a picture with a better angle on Zorro though, but thats just a minor detail, and it does look good.

Also: what did Luke mean when he said Lysop might be the most broken character ever? Lysop was always the weakest character in the series, so I'm curious how that will work out.

Yeah, but he can take a 4-ton bat to the face and keep going, so even though he's the weakest, he's still pretty strong, in a sense.
And to be fair, Ussop and Luffy actually fought each other, and Ussop didn't do too badly. You could say it's because he knew Luffy's strengths and had time to prepare... but who exactly does that remind you of? *cough*

Besides, Lysop is there first ranged party member, and has different damage types, like fire.

I originally intended for Usopp to take on the Artificer class, but... he doesn't make golems, now does he? In the end I decided that a 3.5 version of the Grenadier class might suit him better. >_>
I may later decide that the Alchemist class for the system they're using also implements elements of the Artificer class to account for all the handy dandy inventions he comes up with. ^_^
